What Rotomolding Actually Is
Polyethylene is loaded into a mould, heated, and the mould is rotated on two axes so the molten material coats the inside evenly. It cools as one continuous piece. There is no lay-up, no bonding of one material to another, and no seam, because the shell is formed rather than assembled.
That process is why the same technique is used for kayaks, marine containers, agricultural tanks and industrial chemical storage. It produces a part that is non-porous, chemically inert, and structurally homogeneous.

The Honest Downsides
We build rotomolded HDPE, so here is the case against, stated properly.
- Fewer finishes. You will not get the colour range or the gloss of acrylic. If the look is a priority, acrylic wins and it is not close.
- The category is inconsistent. This is the important one. Rotomolded covers everything from cheap plug-in tubs with almost no insulation up to fully insulated full-size spas. The shell being one piece tells you nothing about whether the tub is well insulated or well covered.
- Not all polyethylene is the same. Wall thickness, UV stabilisation and material grade vary between manufacturers.
Why the Industry Went Acrylic in the First Place
Worth answering, because if single-piece polyethylene is so durable the obvious question is why almost nobody uses it. The answer is mostly manufacturing economics and showroom appeal rather than engineering.
Acrylic sheet is vacuum-formed, which is fast, cheap at volume, and produces a deep gloss in any colour you like. A rotational mould is a large capital item per shape, the cycle time is far longer, and the finish that comes out is matte and industrial. On a showroom floor under bright lights, a glossy acrylic shell simply looks more expensive. So the industry standardised on the material that sells better in the twenty minutes a buyer spends looking at it, rather than the one that performs better across the fifteen years they own it.
That is not a conspiracy, it is a rational response to how hot tubs get sold. It does mean the trade-off was made on your behalf, and it is worth knowing which side of it you actually want.
What to Ask if You Are Shopping the Category
- What is the insulation? A single-piece shell with poor insulation is still expensive to run.
- What is the cover? Most rotomolded tubs still ship a foam-core cover, which waterlogs on the usual three to six year cycle at around $800. That undoes much of the durability advantage.
- Is the shell warranty prorated? A single-piece shell has very little that can fail, so a manufacturer confident in it should not need to prorate.
- What voltage, and does it need a pad? Category-wide this varies enormously.
